A customer complains about a drum. Nobody can say which batch it came from, or which resin lot went into it.
Items can be batch-tracked. Each finished batch is linked to the input lots it used, and the recall view traces a lot to every customer and parcel it reached. Customer returns go back against the lots they were dispatched from.
A batch is off-shade or too thin. It is adjusted, shipped, and the same problem comes back next month.
Quality-controlled items arrive on hold until a person with the clearance right releases them, with a reason. Defect reports come ready with paint defect types (shade, viscosity, settling, gloss, leaks and a missing certificate), and carry the root cause and corrective and preventive actions. A Pareto view shows which defects keep coming back.
Ask “which defects did we see most this quarter?”
Formulas live in a spreadsheet, and each batch is charged by memory.
Each product has a bill of materials per operation, with the wastage you expect at each step, normalised to a batch quantity. Operations come ready for chemical processing: reactor charging, reaction, distillation, crystallisation, filtration, drying, milling and drum filling. A recipe used by a live production order is locked.
Reactors, mills and dryers are booked on a whiteboard, and the reason a reactor stood idle is never recorded.
Reactors, distillation columns, centrifuges, dryers and scrubbers are work centres with their calendars. Production orders are scheduled on a board. The shop floor screen records runs and the reason for every stop, and utilisation and OEE show how much of each machine’s time made good product.
Ask “which production orders are running late, and why?” The assistant prepares a reschedule or overtime for you to confirm.
Resin, pigment and solvent prices move with crude, and the product cost on file is out of date.
Costing orders work out the cost of a batch from the formula, wastage and overhead. The cost-drift view shows which products have moved away from their standard cost.
Ask “which products has cost drift flagged?”
A key pigment runs out and the campaign stops.
Material planning works out what open orders need against stock and open purchases, and proposes purchase and production orders for you to confirm.
Dealers buy on credit, contractors want quotations, and drums leave before anyone checks the money.
Every buyer has its own credit days and limit, and an order is cleared for dispatch only when it is paid or within credit terms. Quotations carry an expiry date and become orders in one click. Discount schemes are set once and attached to the buyer.
Returns are typed by hand.
An HSN catalogue for paints, putty, pigments, resins and solvents comes ready. GST returns are built from the tax ledger, and purchases are reconciled against GSTR-2B.
